Ford Leverages AI Cameras to Prevent Defects and Recalls in Quality Control

Ford Motor Company is turning to artificial intelligence to enhance quality control in its assembly plants, aiming to prevent costly recalls and reduce rework. By implementing AI-powered cameras, the automaker is catching small manufacturing errors in real time – issues that previously might have gone unnoticed until after vehicles left the factory.

The initiative centers on two AI systems: AiTriz and MAIVS. AiTriz, which debuted in December 2024, uses live video and machine learning to monitor assembly processes with high precision. MAIVS, introduced earlier in 2024, relies on still images to confirm that specific parts are correctly installed. Both systems alert operators instantly if a component is missing, misaligned, or improperly installed, allowing corrective action before a vehicle progresses further down the line.

Jeff Tornabene, manager of vision applications at Ford’s Manufacturing Technology and Development Center, emphasized the systems’ value: “The control system knows what belongs where, and the vision system confirms it. Together they provide an additional layer of certainty – ensuring the right parts go on the right vehicle every time.”

The technology addresses a key challenge for automakers: even small assembly errors can lead to warranty claims or recalls. In recent years, Ford has faced multiple recalls affecting hundreds of thousands of vehicles, some costing the company hundreds of millions of dollars. By detecting potential problems earlier, AI cameras reduce the likelihood of defects reaching customers, improving both safety and brand reputation.

MAIVS cameras are now active at nearly 700 stations across North American plants, while AiTriz is deployed at about 35 key workstations. The combination of still-image verification and live video monitoring enhances precision on complex assembly tasks, particularly in areas where human inspection may be limited by line speed or component accessibility.

While AI helps identify issues faster, Ford emphasizes that these systems complement human expertise rather than replace it. Operators remain central to quality control, using AI as an additional tool to ensure vehicles meet strict production standards.

By incorporating AI into its manufacturing operations and quality control systems, Ford is not only aiming to reduce recalls and costly rework but also positioning itself at the forefront of next-generation quality assurance in automotive production.
